Solution 07 / 07

Existing Facility Upgrade / Retrofit

Most facilities are improved, not built new. ALVEDA SOLUTIONS assesses what the existing building and systems can support, defines the changes that close the gaps, and plans the works so production and qualified status are protected.

The problem and its context

Upgrades are usually triggered by an inspection finding, a new product, a capacity increase or a change in the regulatory basis. Each trigger needs a different scope, and the existing structure, plant room space and shutdown windows limit what can be done.

A retrofit that is not phased properly can disrupt more production than it protects. The work has to be sequenced around live operations, with clear change control and a defined requalification scope.

Typical pressure points

  • Separating what must change from what can stay
  • Structural, ceiling-height and plant-room limits of the existing building
  • Short shutdown windows and work next to live production
  • Keeping qualified status and change control intact through the works

What the solution involves

  1. 01

Gap assessment of the facility, HVAC, utilities and flows against the target basis

  2. 02

Prioritised corrective actions with engineering options and their impact

  3. 03

Retrofit design for zoning, cleanrooms, HVAC and utilities within existing constraints

  4. 04

Phasing and shutdown planning around production

  5. 05

Construction support next to live operations

  6. 06

Defined requalification scope for the affected areas and systems

Deliverables and design basis

Typical deliverables

  • Gap assessment report against the target basis
  • Prioritised CAPA and upgrade options
  • Retrofit design packages
  • Phasing and shutdown plan
  • Construction support records
  • Requalification scope and plan

Key design-basis considerations

  • Trigger for the upgrade: findings, new product, capacity or basis change
  • Existing drawings, as-built condition and system performance
  • Structural, ceiling-height and plant-room constraints
  • Production schedule and acceptable shutdown windows
  • The target regulatory basis and change-control requirements

Classification, pressure relationships and containment are set by the project regulatory basis and the process risk.
